I have some customs id like to pkg nicely i know how to deal with box but the insert to suspend figure and accessories is another thing. Any ideas how there made or know someone who does it cheep who is reliable and reasonable.

Foam is a better solution for small runs, that's what the smaller manufacturers use. Vacforming plastic trays is not cost effective for very small quantities. All the DX figures use foam, so go with that.
 
You can basically do them yourselves with a cutter. Trace the shape and cut. It cuts easily and quite nicely. Try your hand on some extra foam lying around and you'll see!Actually, the tricky part is finding the foam...
 
No worries :) Our tech office always has this stuff laying about for use in hard cases to protect cameras and AV equipment. Michigan would be a lot closer to most folks here though.
 
If you want something really "custom" and premium then you can also get foam laser cut. If you're going to try and cut anything yourself, get a foam-cutting hot knife. X-Acto and scissors and the like will just make a mess.
