I'm so disappointed to hear about (and see) all the issues and breakages. I really did enjoy this figure out of the box and still look at him on my shelf with satisfaction. I have problems with mine -- bad flashing on the knees, globby weathering (chocolate sauce), some imperfections in the gold paint -- but the overall still pleases me. I didn't have any breakage that I'm aware of but I can see the immediate aggravation over that. But some of these other nits, like heavy weathering under the nose or a miniscule smear here and there seem really petty to me.

It's a very unexpected fault, that's for sure. I said I was happy with my Sideshow figures, but if I'm griping I'd say I've got a Vader that's too tall, a stormtrooper that can't stand up on its own, a Tusken Raider with stubby arms and rubber knees and an R2 with a seam on its dome. One by one those figures are being replaced with HT versions (zero chance of a HT Tusken Raider though).
I asked Jack Bauer about a HT Tusken Raider and he said although he hadn't seen any plans for one he didn't see why they wouldn't make one.
So, I studied the thumbs and I think my approach will be to cut the thumbs off with a blade. I intend to leave as much of the "root" as possible so I can bore a tiny hole for a post for re-attachment. I'll need to get a very fine drill bit from a craft store.
