I want to somehow have the jet of steam come out in steady bursts - rather than a constant flow. So there has to be some kind of pump.

that would be great! dont these model train guys use such smoke machines for their miniature tains?

Patch for Kane. Ended up hand-painting it on a triangle piece of a white latex balloon so that it can be flexible but also durable. The iron-on route just wasn't working.

Hey tin, that patch looks great- but I feel I should again suggest what I firmly believe to be a better alternative: Custom-printed fabric. I have used two different companies for this, and both have certain strong points. One is called 'Fabric On Demand', and the other is 'Spoonflower'.

I have had extremely tiny detailed images which I created in Photoshop printed on real fabric at both websites, with really impressive results. I just send the .jpg or .bmp file to them, pay with PayPal, and *poof* it comes in the mail.
The cheapest cost is $18.00 for a piece of fabric about 18"x22", and that would be enough fabric to produce a couple hundred patches, both for the UK (Kane) version and the USA (Dallas) patches, after being multiplied in the Photoshop image.
The main advantage is the realism; having the patches made out of real fabric, and sewn onto the suit would be awesome.
I understand if you don't want to take this route though, given the large amount of time and effort you have already invested. On the other hand, doing it this way might actually SAVE you a lot of work, if you decide to sell a bunch of suits in the future. One more good aspect: the printed fabric never wears off, never cracks or peels; the pigment is fused to the cloth at the molecular level.

I know that a lot of fan made patch replicas are embroidered - but I believe the actual patch that is on the back of the EVA suits were vinyl and glued on. So I'm not sure if having the insignia screened onto fabric would make it authentic. Even if I made screened fabric patches - I probably would end up gluing them on with fabric glue since stitch marks on such a tiny patch wouldn't look so realistic in my opinion from the ones I've seen.

I saw one guy use screened patches and the issue he encountered was that the edges would fray. He ended up putting a coat of dull coat over it to keep the edges together. The end result looked great - but you wouldn't be able to tell if it was fabric or vinyl.

The small size can really be a problem, but I came up with a solution:
I pre-fold the tiny hemlines and glue them under with fabric adhesive. Then I hand-stitch the borders with an extra-fine needle, poking right through the glued hems. Then I just glue the whole thing on. That way you can control the stitching at the edges much more easily, without having to actually sew it onto the suit.
Of course if the actual film-used patches are glued-on vinyl, then my suggestion is moot. Just trying to inspire, as you have inspired me so much.

Oh- I have a question: On the original HT sculpted suits, there are the laced sections with darker background at the shoulder joints of the sleeves. Do you know if this is screen-accurate? I can't find any good shots that show lacing at the shoulder/underarm areas.

I couldn't find any pictures of that detail either, but functionality-wise; having the lacing at that area doesn't make a whole lot of sense. The lacing is used to lengthen/shorten the arms and legs of the suit. So it makes no sense to have it at the shoulders. And it would be uncomfortable as heck on the armpits I'd imagine.

I was iffy on whether to include that detail - but I found a site that had photos from a couple guys who made full-sized suits for themselves and they didn't have that lacing so I left it out of my suit.

Finally added the final paint to the HS and added the dull coating. Now it isn't so sweaty and has more of a natural lighter skin tone. I also blended the eyebrows more and thinned them out. And I thinned out the tuft of hair at his forehead based on a photo I found. There was too much hair there before. And you can't see it in these photos, but there's some hair on the sides too.

How much of the original HT are you still using?

The only HT parts that are un-modified are the shoulder armor and pistol. Everything else was either completely replaced - or modified in some way. And even the shoulder armor - I modified the way it attaches to the suit so that it sits more flush to the body.

One of the most frustrating things about this project is the fact that there were different versions of certain items in the movie. The boots Kane wore were different depending on the scene. And the gloves Kane wore were different from those worn by Dallas and Lambert (not just in color). So the original gloves I made were based on a picture of Dallas's gloves and a picture of the gloves Ripley has on at the end of the movie. But those were completely different from the ones Kane wore. So I decided to revisit the gloves and make them more like Kane's. Not 100% accurate, but closer than before.
